Did you compile the thttpd-php_2.25b-5.03_mipsel.ipk with mmap_fixed compile option enabled?
With the default setting, thttpd loads the whole page in memory before sending the page...
Yesterday I installed the thttp+PHP4 (thttpd-php4f_2[1].21b-2_mipsel.zip) on my Asus. It works really great! I want to thank Erik_Bies for the effort.

In this case the authentication feature of httpd is not very useful in combination with a FAT32 volume. Httpd accepts URL's in an incase-sensitive manner, while httpd.conf only works case-sensitive....
